one down, three to go. today this door is finished, both corners were made and welded in. the bottom skins in between are now welded together along with the lower half of the rear edge (both) where the door was too big so was ground to the marks we'd made. he's not dropped off any more epoxy primer so i sniffed some rattle can primer on for now. there looks to be a thick skim of filler over at least the bottom half of this door so it'll get stripped back anyway so....

it's been a while but we're back at it again. next door is a rear one so as well as the rust repairs it needs a new return inside where it was cut back to fit the new rear arch. today went well and the inner is all done, along with stripping the filler and paint from the bottom outer skin to see what needs replacing there.

that's it Tim, i've been told there's some jobs on the house we 'have' to get done before any more car stuff. then it'll be swap all the mk7 front end onto my mk6 transit before the winter as it won't fit in the garage. then the camper stuff can be done if the weather's bad as it'll be inside the van.
oh, and the minor v8 that needs some welding too :rolleyes:. my car will get done....... one day :whistle:

ok, i heard :thumbs_up_smiley:. it's now here in the garage waiting it's checkup and health assessment. there's some proper awkward to get to repairs needed as well as some previous repairs that'll probably need re-doing. also some extra body mounts needed. not as bad as the zephyr though, although that's not hard :whistle:.
pics tomorrow once we get out there and take them.

the first job to address was panel gaps. the drivers door was tight to the rear 1/4 and was 'jamming' when shut making it hard to open. there's no fore and aft adjustment on a minor so the gap may have tightened up when the floor was removed to fit the body to the new chassis. that's my guess anyway as i've seen it on pops too. anyway the hinge mounts in the 'a' pillar are now 'adjusted' forward and the door fits much nicer with a good even gap to the 1/4 down as far as the new repair panels. the catch still needs moving in slightly but it's almost there and will be fine tuned once the 'a' pillar's welded solid by the bottom hinge. the lower 1/4 panel behind the door was fitted to match the door which has now been reset to match the original part of the 1/4 above it (this was 3/16" out from the door). luckily in anticipation of just such a problem the car came with 2 new repair panels to replace the 1st new repair panels ;). the bottom of the 'a' pillar had some small rusty pin holes so a section is now cut out and templates made for the repair patches to be made up. also the 'b' pillar door alignment bracket thingy (L shaped with a hole to locate the pin on the rear of the door) needed to go higher but only had slotted adjustment for in and out. so the slot had to be widened upwards so the back of the door would close higher matching the bodyline to the 1/4 panel. the last pic doesn't really show up that the 2 'outer' skins are removed (gutter and scuttle) as there was rust between them and the centre part (inner 'a' pillar) bulging them apart and touching the front of the door. all in all a lot of fiddling and faffing for what doesn't look like much difference, but hey ho if the gaps aren't right it'd look nasty when painted so......

thanks Tim, you can see in the 2nd pic how far out the repair panels are to each other now the door fits. they were in line before which shows how out the door alignment was. as i said i'm sure the door 'hole' closed a bit when the body was loose before being welded to the new chassis/floor. luckily the other side's a much better fit.

that's better, it's not out at the top compared to the 1/4. today that was achieved along with the plates made and welded to the 'a' post and the door top repairs. these were a crack inside and out where the 1/4 glass' frame drops in (common problem and not just minors) and cracks at the rear top where the inner and outer skins come together. some were cleaned and welded over a 1/2" wide area and ground smooth and one had a section cut out and replaced with new steel. the forward lower 1/4 repair is next then the door can come off again to fully weld the 'a' post.

so the rear wheel's off along with the wing, the new old repair panel is cut off, the 1/4 cleaned and the new one's tacked in place. makes it sound easy when you put it all together like that. mmmmmm...... not so much, lol. the previous pics show the gaps between the door and 1/4 repair panels widening as you go down, all since the door's adjusted to fit the hole properly. so the new new panel needed turning anti clockwise slightly to line up, which also helped with rear wing fitment too. we also had to slit the 'b' post from the repair panel up (in the shut) about 4" to pull it in a bit to line up with the door better. lastly the door skin bottom panel was a bit long so the rear edge was unfolded and flattened out, tacked to the inner skin allowing the gap to be ground to size. when the door's off it'll get a new inner lip to look right.
again lots of small adjustments and tweeks to get it right but it's worth it.

My first car was a Minor (2 door saloon, followed by a Minor pickup) and I went everywhere in it. Very mildly rodded. Loved it, except for the tendency to rust. Was only about 10 years old when I got it but the floor was absent! I didn't actually do any of the welding on it but it made me realise it was a skill I just had to acquire! Affordable hobby migs hadn't been invented at that time though.
This one is looking like it's had lots of work previously before this round. Coming along nicely!

that's that bit done along with the part of the 'a' post bottom repair now the door's off again. now there's good access to the bit of 'a' post gutter too so that's next. and add some nutserts to the previously repaired parts of the rear wing mounting area. these were all marked while the wing was bolted up.

i reckon it'll be an outside job for 2 with decent masks and and one holding the hose pipe dribbling water on it to keep the glass dust down while the other makes the cut. better safe than sorry.

oh, i forgot although everyone says you can't cut toughened glass you can if you're careful (or lucky). when i made a shortina i used our 12" petrol disc cutter to trim the cortina to a, length and to b, be topless. while cutting the 'b' post the front window wasn't all the way down ( i was having too much fun to notice) and i cut a slot in the drop glass about an inch long and the thickness of the blade/disc at about 3/16".

yes mate, once shortened i bought one new sill and cut it to replace both sides and still had a bit left. the wheelbase was shorter than the track width. it looked proper funny with our two axle car transporter trailer hooked onto the towbar, lol. i got pulled up in it and the copper asked a few questions about who's car was it etc, then how it'd been strengthened after the roof was cut off (no mention of almost 3 feet missing from the middle). i told him the doors were welded shut and he said is that enough? i said ford add a bit of pressed channel less then 2 inches deep under the sills to escort cabriolets so the depth of the door ought to be fine. i didn't even get a producer.

oh, and i collected ashley's explorer axle from ian (taxirod) today. that'll be used in his zephyr revamp along with the straight tube axle and mopar 440/727 to replace the 350/350 chevy and narrowed granada front end it had/has. that poor old car's had it's ford 1700 4 pot, a 351 cleveland ford v8, a 350 chevy v8 and next a 440 mopar. it's a hard life, lol.

sooo.... i sold the weld wheels. did you expect anything else, lol.
back to the minor, the bit of 'a' post gutter is made and welded in place and a couple of small holes at the bottom of said post are also welded up. the door skin return is made and fitted and the door rehung. just the rear wing fitment now and we're over to the other side to start again.
i suggested to allan if he wanted the front panels fitted and gapped to drop them all off which he's doing next week. at least when it goes for paint he'll know all the panels fit with proper gaps which helps with their costs at the bodyshop.

yes mate, it's getting there. the rear 1/4 now has nutserts fitted where some of the boxed nuts were missing and the wing is bolted firmly in place with good gaps/alignment. no pics as it's just a wing on a minor, lol.

the worst repair is now done, woohoo! inside the 'c' post driver's side where the pillar meets the parcel shelf etc. it needed the inner skin cutting away with the rot to allow access to make the inner part before remaking the inner and fitting that too, deep joy. then a section of the gutter was replaced and a pinhole became over an inch in size by the time it was taken back to good steel, before welding a patch in. all the pieces done so far are now primed and you can see the improvement in gaps and fit. we now have all of the front panels so they'll be fitted and gapped as we get to them.

moving round the back and we've addressed the bootlid fit. it's a panel from another car so didn't fit quite right. the n/s was proud of the 1/4 panel boot opening most of the way down. after improving it as much as adjustment would allow we cut the gutter from the 1/4 in the shut and split the 1/4 allowing it to come up (leaving 'wedge' cuts) and be rewelded. you can see how much it needed raising in the second pic by how wide the gap opened up. it now fits pretty good like the o/s so although it doesn't sound much it took much longer than expected.

I often thought it had been crunched on the nearside rear possibly pushing the lower 1/4 panel in and down slightly. Maybe that’s why I had to modify the rear wing to fit.
It's the little jobs that take the most time Neil, worth the effort mate looks good.[emoji106]

doh! it seems my wheel habit is still active. i'll be collecting a set of centreline champ 500's tomorrow. 14" wide with 31-18.50-15's and 3 1/2" with 145-15's. very nineties and a bargain to boot. they could be slated for my nash........ maybe, lol.

As per usual, Neil, you know how to solve all these problems. Excellent work, don't take on too much, I want you to do that disc conversion for me soon!
moving to the front there were some tiny pinholes in the inner wing where damp had sat between the inner and outer once assembled. these are now welded solid. then an infill panel was needed on the n/s to strengthen the inner wing. allan (the owner) sent me his dimple die set to match what he'd done on the o/s. we also added a few more welds to the o/s while we were there. next the rack was removed and the mounting bracket got a pair of gussets to add more strength before refitting the rack. lastly so far we drilled and tapped the chassis' front crossmember and bolted the front panel support firmly down as it was a bit flexi as it was. more soon :thumbs_up_smiley:

thanks, we're getting there. i think next we'll gap the n/s door then assemble the front end. once that all fits properly we can turn it round and do the o/s repairs again on the n/s, lol. then extend the dash back a bit. now the bulkhead's recessed for the v8 there's very little room to get in there for wiring, gauges, heater etc so getting the dash back will help. not back seat driver pop 'back' just a bit so future service access is easier. oh and the front panel wants some attention before it's fitted so that'll be up somewhere between gapping the door and assembling the front above, lol.

the n/s door now fits lovely, just like the o/s. the rear wheel and wing are off so the lower 'b' post to wing panel can be cut off and replaced, just like the o/s. moving forward, the inner wing to chassis each side had a gap so we folded a couple of strips and welded them in so they can now be bolted to the chassis further stiffening the front end. more soon.

I remember my Traveller had different doors fitted, except they didnt fit, really struggled to get them even close to a decent fit.
Yours look like a superb fit.

so the n/s 1/4 panel is now replaced and has a nice gap with the door (which also needed adding to at the lower couple of inches). the panel for this side had a smaller return into the arch so after cutting the old new one off at the weld there was a half inch ish gap down that edge, doh!
anyway the arch will go on next so we can mark the fixing points that are missing as per the o/s.
