It's only metal Ian, when the paint goes on it's a different ball game

Std place for rotting out behind the drivers B post - not sure why?? More unusual at the end of the gutter though.
I've learnt with rust now to be a bit savage with how much metal you replace, no point in welding to thin/frilly metal.

    Good luck with the gutters.

Cheers Mark. I'm sure there's a transition there that causes the issue ?

No the gutter joint is at the front of the door at the top bend. I guess the spot welds and body movement is bigger there allowing water to get under the gutter joint.

Tacking on from underneath there more or less at 45° to the outer edge so hopefully it will do and a skim of sikaflex or filler depending on how it looks

Needs doing John and your making a cracking job of it and giving everyone who's got that to do a full tutorial. Well done mate and the other side will seem easier I'm sure.

not wanting to teach you to suck eggs or anything but i'd lower the wire speed or increase the voltage. either way will give more penetration and a smaller weld to grind back.

I have plenty of flap discs. But your right i'll try lower wire speed but i'm really struggling to get anything like a proper weld without putting a load of heat in. Todays progress at least the ropey lead seam overlap has gone !Name: 20250125_151134.jpeg
