so before starting this 'catch all' thread i mentioned on my nash build about adapting my tyre changer to use for banding steel wheels. we made brackets/jigs to hold an angle grinder with a slitting disc and my welding torch. the torch bit won't get used as the turntable is too fast to weld the rims and an adjustable box to slow it doesn't get on with whatever circuit board is inside the machine. so we can cut the outer rim off easy enough and nice and even. then once the band is rolled on my bender/folder/guillotine doofer (stripped,cleaned and greased today) and it's all tacked together the wheel goes back on the machine and the trueness (is that a word? it is now) can be checked by simply swinging the arm over close to the outer lip and rotating it. the first experimental wheel (one of four cortina 5.5" wheels) is now 7" wide and the runout is about 1mm (yes inches and mm, sue me!) so better than a lot of steel wheels i've had to balance in the past, lol. here's some pics of the wheel cut using the grinder 'holder' and some more through the process. we painted in the bead with cold zinc galvanising spray so it won't rust and some coats of primer and silver wheels to seal up the face side. that reminds me, ggrrrrrr! top tip to self, when you open a new can of silver wheels that's been in the cabinet for years, really really give it a thorough shake up. if not you get lots of lumps in the finish, see last pic. oh well a quick sand and recoat it is then.

here's my 2 newest helpers, ruby and murphy who are niece and nephew to my 18 month c0cker spaniel lizzy (who can be seen in the left of the 3rd pic above). they're 4 months old now and want to be in the garage at every opportunity.

i ordered a pair of vw t25/t3 rear arches for the zephyr as they match the original shape pretty well. i seem to remember mk2 consul/zephyr/zodiacs using them way back when repro mk2 arches weren't available. anyway, they arrived today so we made a start. first was how high did they need to go so the wheels could be fitted with the tyres pumped up. luckily only just over an inch was all it took and they fit right on. so after trimming the unwanted metal off of it the arch was held up and surprisingly it was too short, so we cut it in half and clamped each half in place to see how it looked. then a section of the leftover panel was cut and folded to the same profile and the 3 parts were welded together. this was clamped back on so the door could be marked for cutting as the arch was more rounded front and back than the original as well as being higher. the inner frame was also trimmed so once reshaped it should look stock-ish.
we also had a visit from the owner yesterday and we got the go ahead to make the lowline roof a lowlowline. basically there's about 1 1/2" of rusty metal all round the roof from the gutter up to be cut out so i suggested we cut that out and drop the skin back on and weld it to the inner structure. it'll also give us the chance to clean and treat the inside of the skin and the roof structure so it shouldn't rust again anytime soon. i'll update when that happens.

thanks, yes it works well. the ends will still need to be trimmed to size so the arches won't go on now until the sills are done and then the arches and lower 1/4's will be put on together.

now it's topless. the structure under the roof skin is surprisingly good with only one part by the o/s a post where the gutter was the worst that's needing repair. the rest will get cleaned up and treated with rust converter as will the inside of the skin. then maybe some weld through primer before reattaching the skin lower on the car. last job today was to adjust all 4 doors so we can work from the door bottoms when aligning the new outer sills to the car. the doors were off the car when it was collected so they were quickly bolted on just for transport.

yes mate, but other than some jiggery pokery above the rear screen as that can't drop down lower it'll sit quite well. here's a couple of pics to show the many layers and what will happen.

today was quite productive, the rot at the top of the driver's A post was cut out and new steel welded in and the section of gutter was made up. last job was to go round the inner frame with a grinder and one of those dangerous twist knot cup wheel thingy's to remove any loose rust before treating it all. they always spit out strands of wire that dig into your skin but work really well so you put up with it.
